Sea Island cotton thrives in Barbados and Jamaica due to their unique climates. These regions offer consistent warmth, high humidity, and regular rainfall, ideal for cultivating Gossypium barbadense. The fertile soils further enhance fiber quality.

Barbados's soils are enriched by coral limestone, volcanic ash from the Lesser Antilles, and Saharan dust—creating clay-rich, calcium-dense soils. Jamaica’s soils, formed from volcanic activity, contain minerals like kaolinite and smectite, boosting fertility.

This rare mix of climate and geology produces cotton with stronger yarns, low hairiness, exceptional softness, and sheen. The staples are very long (37-50mm) and the micronaire is ultra-fine (2.8-3.4).

The Thomas Mason Mill

All of our materials are sourced from the Thomas Mason Mill in Lombardy, Italy. It has been producing cotton shirt fabric since 1792 and has been part of the Albini Group from 1992.

Thomas Mason maintains an internal innovation hub called Albini Next which is focused on developing better fibers, machinery, and sustainable processes.

They invest heavily in modernizing spinning, weaving, and finishing equipment. Full in-house production control across multiple facilities ensures they systematically apply new technology to improve fabric quality and efficiency.

From Cotton Bolls to Clean Carded Sliver

High-speed carding machines are used that align fibers more precisely and minimize neps. Multiple inline cleaning stages remove plant debris during carding.

The carding rooms maintain strict humidity and temperature controls, reducing fiber breakage and static buildup.

These combined factors result in clean, highly aligned sliver with fewer impurities and consistent fiber orientation.

This preparation is essential for spinning ultra-fine drawn sliver.

Double Ply Yarn

Drawn sliver is processed using modern ring-spinning frames equipped with electronic yarn clearers that detect and automatically splice out irregularities like slubs or thick spots.

After spinning, two fine yarns are twisted together on doubling frames to create consistent 2-ply yarns, improving strength and evenness without adding weight. Strict drafting control during spinning maintains fiber alignment.

From Yarn to Finished Fabric

Precision warping is applied that controls yarn tension to avoid micro-breaks in ultra-fine yarns.

During weaving, shuttleless rapier looms operate at calibrated speeds to protect yarn integrity and maintain high thread density without distortion.

Mercerization is done under controlled stretch, maximizing luster and tensile strength without fiber collapse.

Singeing uses fine-tuned burners to remove surface fuzz without scorching delicate cotton.

Sanforization settings are customized for each fabric batch to achieve shrinkage below industry norms.

These specific mechanical controls at each stage allow Thomas Mason to preserve the unique softness, strength, and appearance of Sea Island cotton.

Final Inspection

After pre-shrinking through Sanforization, Thomas Mason inspects the fabric under calibrated light tables to detect any visual defects such as weft distortion, shading, or broken ends.

Samples are taken for lab testing, including dimensional stability, tensile strength, abrasion resistance, and colorfastness to washing and rubbing. Fabrics failing any metric are rejected or reprocessed.

Each accepted batch receives a traceable code and specification sheet. For Sea Island cotton, certification from WISICA is attached to verify authenticity.

Final rolls are packed in climate-controlled conditions to preserve fabric integrity until tailoring. This final phase ensures only flawless, spec-compliant fabric reaches the market.
